Solution: After developing a 400+ item master plan, we: • Analyzed data for 2,500 part numbers; • Engineered a layout that met both operational and materials-management requirements; • Built out the outgoing car model; • Engineered new sub-assembly processes; • Dismantled sub-assembly lines, removed visuals, scarified the concrete floor, and removed gantries and overhead cranes; • Worked with integrators to design and build new sub-assembly lines; • Reinstalled visuals, conduit, and wires; cleaned, relabeled, and hung signage; and painted new floor lines, in accordance with the new layout; • Ensured that the new sub-assembly equipment and systems operated to specifications.

Results: The changeover was completed three days ahead of schedule and under budget. Operations launched on time, meeting all manufacturing-support requirements for the OEM’s new car model.
